Begin by gathering essential supplies: a durable base helmet (plastic or resin), weathering tools, acrylic paints in matte black, silver, and white, fine brushes, sandpaper, weathering medium, and optional foam or EVA foam for shaping. Use reference images from Star Wars canon to capture authentic details like the helmet’s ridged crown, visor frame, and chin bar. Safety gear like gloves and masks is crucial when handling chemicals and sharp tools.

Start with a clean, smooth base helmet and lightly sand edges to shape the iconic silhouette. Apply base coats of matte black paint, focusing on shadowed areas like the visor edges and undercut sections. Use fine brushes to hand-paint weathering—subtle scratches, dust, and wear mimic years of service. Apply metallic paints on raised details such as the visor frame and chin bar, then seal with a clear weathering medium to enhance depth and realism.

Once dry, inspect for consistency with reference photos. Add subtle imperfections like paint bleed or light chipping around the visor edges for authenticity. Attach a custom foam liner for comfort if worn, and finish with a high-gloss coat on key areas to highlight craftsmanship. Store in a dry, cool place to preserve paint integrity and prevent fading over time.
